Water analysers were built in batches of 50–60 units, spread across a large shop floor, with assembly starting despite incomplete BOMs. Completion time was unpredictable (5–6 days or more), and many units remained unfinished for weeks or months due to missing components, causing heavy WIP and delays.
After State:
A single-piece flow line was established, achieving 50 assemblies per day in a single shift. Monthly output (25 working days) increased to 1,250 units, compared to the earlier 400–500 units (avg. ~450). This represents an approximate 178% increase in productivity, along with predictable output and reduced WIP.
